The copy of the electrical book from the club I have access to is old and only has the information from the green/black book in it. What size screw should I drill and tap for to mount the brush holder back on the ring, the insulated non moveable one. I plan on drilling and taping one hole at a time keeping the brush in place on the ring with a screw then remove and proceed to replace the insulators.

Seems like a lot of extra work but I guess if that works for you, have at it. I use a drill bit to cut the riveted portion off all of the brushes and leave a little post material. The drill bit leaves a "center hole" to use for drilling the screw hole.

Oh, and I use #6-32 pan head screws. Be sure they are pan head. Anything else may short out on cover. I forget what length I have but they are either 1/4" or 5/16" long.

Use 6-32 slotted countersunk head machine screws 3/8 long. This required a #36 tap drill. Drill the holes in the center of the dimple in the spin weld on the four holes in the two large brush holders. Kiss the remaining part of the spin weld with a 5/16 bit to get rid of excess material to remove the brush holder from the brush plate.
Countersink the brush plate for the non insulated brush holder. Tap the brush holders and reinstall. I use a 5/16 diameter nylon washer in the brush plate holes for the insulated brush holder. You will have to drill the insulated brush holder holes in the brush plate for this step.
For whatever it is worth all this is shown in the MTFCA "Model T Ford Starter and Generator Brush Plate Rebuilding" video available from Model T parts suppliers.
Give a yell if you run into trouble.
Here is a photo of the finished product.

I should have said ...."Countersink the brush plate for the non insulated brush holder"..... and the double hole insulator backstopping plate for the insulated brush holder.
Sorry

Ken and Ron;
Thank you very much. I had thought about enlarging the holes if needed in the ring for the insulated brush and adding the washers. At this point the grounded brush holder is tight so it will stay in place.

I strongly suggest you address the grounded brush holder too.
These things are oil soaked and can have resistance which can prevent the generator from starting up correctly.
