Between my axle bearings being shot, and the fact that my diff carrier studs all worked loose (cottered, not wired) introducing a ton of slop in the carrier, one diff pin was eaten where the loose plate had deeply cut thru the diff collar. You have to throw away the bad parts and use good ones. My axle, while still miraculously working, was toast. The only things being reused in the rebuild are the axle halves and torque tube. The only parts of the axle that are reusable are the housings, the torque tube, radius rods and U-joint.

Given all the cracks in the spool I considered it junk, but decided to press out the bearing sleeve anyway just to have a look see internally... yup... Just about another 2 piece of a 2 pc DS!

Being an early style diff carrier, the halves were attached via stud/nut, not bolt. While the nuts were cottered (with bent wire), all 3 studs were loose allowing separation of the case. The right side thrust bearing is a totally different design, appears to be steel, with a spiral lubrication channel. It too though has stress cracks... Case split, of course the usual 110 yrs worth of sludge... Pulled the driveshaft/torque tube.... The U-jount appears to actually be in pretty good shape, some wear, but no discernable slop, certainly not like what I pulled out of my TT...and no serious wear in the front bushing, at least not enough to reflect any wiggle/play in the driveshaft.... Pulled the axle today. I don't even need to disassemble the thing to know the driveshaft thrust bearing is shot, simply looking at how chewed up the face of the 4th bearing is!!

Norman, thanks for your feedback/suggestions. But the issue is definitely not an operational one, it's mechanical. I'm not new to T's, having owned one or another for 45 yrs, restored my TT down to every bolt with the exception of pouring babbit, and am experienced driving them & coordinating pedals...

Wayne, That is exactly what I had noted with my initial poking around... Depressing the pedal in/out moved the entire drum assembly fore/aft approx 3/8" I figured it was a worn bronze thrust face, didn't think about the sheared pin...but the symptoms sure point to a lot of cancer in various spots......

Another suggestion when sand casting, is to use a thin rod and introduce relief channels in the mold to help draw the metal and eliminate the irregular edges and bubble voids as is seen in your first attempt. Easily trimmed/filed off in final finishing, but produces a more pure casting.

Vernon, that was actually on today's checklist. All 3 operating well, without load anyway. The only thing still in progress are the clutch plates. Not quite perfect...
Got some very minor bubbling in the head gasket between 2 & 3 above the lower coolant port.
Cranked down on the bolts when hot, lessened it some, but still spits out a tiny bubble every 3-5 seconds.
Some issues still to keep me busy...

After spending the last year going thru the car, today was the first attempt to start Daisy Mae ('14 Touring). 3 priming cranks, followed by two pulls ignition on (Bat), and she came to life first time since 1969. After running 15 minutes, with a 30 min cool down she offered up a free start. 2 hours...
